...or you can get urethane foam in a 2-part mixture from a marine supply outfit--it's used to fill spaces behind bulkheads and such to add bouyancy to boats. Instead of cloth, you can sometimes find "flocking" spray at a craft store.

If you've got a friend in a shipping department that owns a foam packing rig, take your case (and a bottle of George Dickel for "lubrication") to him to see if he's willing to do the job for you. Not so much for the materials, but for the expertise on how much of everything to use.

An even better solution would be a form-fitting liner of foam rubber, but I'm clueless as to how that's done, other than taking a big hunk of it and hacking away at it.
